Hey Sam, I'm so glad I found your videos on this car. They give me companionship! I've been struggling for a long time with a BMW Mini that had behaviours nobody could properly diagnose. It makes me feel much better to know I am not alone in this world! I finally found that leak down results were varying with each engine rotation so it might look good 9 times then once blow out the intake valves. Finally I took the head off and got all valve stems replaced, valve seats cut and head skimmed. In the process of resembling. Sometimes it seems like only taking the head off can tell you what's up! P.S. your cylinder bores looked very dark.

Why not a simple exhaust gas test of the coolant ? Probably someone has asked this already but.....That is a beautiful but really overly complicated machine. Only the Germans could engineer something so over engineered but lord help you when the shit hits the fan.

I think I still would have fixed it if I had decided to take on the project to begin with. Unwarp it as best as possible at machine shop. Shave the the rest as least as possible. Then use a slightly thicker head gasket. He was guessing about the block being warped sight unseen. He was also guessing about the computer wouldn't be able compensate enough. That may be true but that's what Turner shops are for. They can get more out of the computer than the factory program. Otherwise, dont invest in a project if you didn't foresee worst case scenario and is not able to see it through. All that guesswork is good but I can see a solution where the car can be repaired without the full expense of replacing the engine. I've seen too many repair people guess wrong but they swore they were right at first. You need to verify and you need to think outside the box. Or you should have never took on the project in the first place. If the engine is unfixable My plan "B" would be to buy a wrecked, completely trashed or even a burned up i8 that still has a good head and block. Then do a repair with those used parts or complete used engine swap. That would be cheaper than a LS swap and it would be a much easier swap since the old engine is already out and the new one is a direct bolt it.

Couldn't you have come to the same conclusion by just doing a block test? A block test kit and fluid is $30 at NAPA. This seemed like a lot of work for the same conclusion.

You could have an aluminum specialist add a layer to both the head and block and then have the machine shop bring the newly deposited aluminum down to the correct specification? It's not an easy fix but it's better than risking all on a thicker head gasket which is going to not match the original design.

you could have done a leak down on it and found where the problem was if you needed to know what cylinder was leaking but it is obvious it was the front cyl.

BMWs are so-so strange. When I had my Mini Cooper S it had issues with coolant leaving the system on-random, but it has never overheated on me, ever, even when the overflow tank was low on coolant. And here you have an I8 with no coolant issues that can't drive 4 miles.

my daughter bought a 2005 honda civic, it ran perfectly but kept overheating at weird random times, evertime we thought we had it fixed a few weeks later it would overheat again, we pretty much went through all the same kind of crap as you (well except it was a honda civic so of course, not exactly the same, but you know what I mean) anyway it turned out it was a blown head gasket, and the head was warped but fixable. so after 6 months of fighting the issue, it's now fixed, but the weird thing was, other than overheating from time to time it ran perfectly

That knife is a bushcraft/utility knife as I recognise the the maker and the knife (Mora is very famous in the bushcraft world)I think Mora do make a filleting knife but that’s a scandy grind and is really made to carve wood but not for filleting as it’s to thick. Just thought I’d point it out since I’m a knife maker but also love cars, bikes, ATVs, go karts or anything with an engine lol. Hope you get your car fixed though as it’s a really cool car.

Did he say 0.005in was too bent? I've chopped 0.030 off heads before and the car ran fine, id wanna check the block face for flatness before proceeding though, blocks can be refaced too but 0.005 is about the maximum you'd wanna go before having to skim the pistons down too.

Time to phone the auto salvage yards(aka junk yards) to ask for that kind of car with a motor. They are interconnected to other yards across the country. But I would take the block in to a better machine shop who would know THEY HAVE TO CHECK THE BLOCK FOR FLATNESS. (they don't guess in an offhand way). Maybe they had "stretch bolts" that were reused.(You can't do that) An engine machine shop would know that stuff. Many people think they can reuse HG when they can't so maybe this has not been torqued properly? as it has been in a shop more than once. Put in an old school V8

Some BMWs actually require a 1500 mile retorque schedule For the head bolts. Is it possible that this was necessary on this engine yet was not done? Which tends to lead to premature head gasket issues. Check the block if you don't have a problem any more than two thousanth of an inch you should be good. And I'm not sure whether or not they make any more than one type of head gasket. But on almost every application I have ever seen you can buy thicker head gaskets to make up for having ground the head.
